  You say you have plenty of space available, but that may not be the issue.

  I haven't looked in detail into file systems for flash devices, but on the
various "FAT" file systems used on floppies and hard drives, the "root
directory" is of a fixed size and can only hold N entries.  (The exact value
of N is determined when the file system is formatted.)
  So, if you've just been putting all of your files at the root of the
device, you may have used up all the root directory entries.

  If this is in fact the problem, you should be able to move a couple of
files off the device, create a folder (that move of a couple of files should
allow this creation to work, and then start moving your files into folders.
  If that doesn't work, then your problem stems from some other issue.
